Direct thermal vs. thermal transfer: how to choose

How each technology works, how long the print lasts, what it costs per label and which applications each one fits — with a decision table.

Both technologies use the same printhead: a row of tiny heating elements. The difference is what the heat acts on. In direct thermal, the label paper itself is coated with a chemical that darkens when heated. In thermal transfer, a ribbon coated with wax or resin sits between head and label; the heat melts the coating onto the label surface.

Durability

Direct thermal prints fade with heat, sunlight, friction and contact with plastics or oils; a shipping label is perfectly legible for weeks, but a warehouse location label may be grey in a year. Thermal transfer with a resin ribbon on synthetic stock survives years outdoors, chemicals, abrasion and freezing — which is why GHS chemical labels, asset tags and medical device labels are almost always thermal transfer.

Cost per label

Direct thermal has no ribbon, so consumable cost is only the media — but the coated paper is more expensive than plain stock and the abrasive coating wears printheads faster. Thermal transfer adds a ribbon (wax is cheapest, wax-resin mid, resin premium) and requires matching ribbon to media, but plain paper is cheap and printheads last longer. For high volumes of short-lived labels, direct thermal usually wins; for durable labels the comparison is irrelevant because direct thermal cannot do the job.
